I run a 100w high beam and Ballards grip heaters without any meltage. My '83 DR600 has a much better headlight reflector than my '07 650. I'll probably just swap them when I get inspired enough.

Just a hacksaw cut 3/4 through the lever, bend it back together and weld the joint should solve the boot problem. Just pull the lever out from the case to alleviate the rubbing.
