I think vacuum cleaning at the end

with e thin hose to let air get in and swirl, sucking dirt out would clean any loose dirt from inside the cylinders.
Cheers.

You can install a s/s stud permanently

You could make a few threads in the aluminum and install a s/s stud permanently, with glue.

The foam air filter is the most promissing solution.

In addition to a custom map, solves the jerkiness issues.

I would recommend Touratech aux lights or KTM official aux lights.

These should be the only officially approved lights.

Slave cylinders going south

My 2003 clutch slave piston was aluminum. The same goes for my 2006 990 and a motor 2008 I purchased.

My ITG filter also touches the underpan of the seat.

I fabricated the filter base and tried to make it sit as forward as possible but it still touches the seat underpan. I don't think this is important.

This hose is prone to getting kinked.

Especially if it gets hot, it gets soft. I would suggest you use a rubber hose.

The material that withstands fuel aggression is viton

However, it also expands a bit, sealing even better. Since you are satisfied with ID=2.66mm that is interesting info.

You will get one oring in the fuel filter set and one in the pump box.

I think this is on the thin side for our purpose. Is't there a thicker one?

It seems your R/R is failing

A friend had a failing R/R. He then repositioned it on a SE away from heat and serves him three years later.
Another option is Shindengen R/R. I run these.

If you squeeze hard enough, the slave explodes, braking the safety ring.

The cylinder bore brakes at the groove the safety "ring" sits and you loose all fluid. If that didn't happen you are good to go. Don't ask me how I know:D
