sh!t I didn't know they had a zipper replacement such as this. I need one for my main zipper as the top slider is broken. I called and talked to the folks at Aero and the replacement process seems pretty easy.
Zip the main zipper all the way down as it would be when riding. Zip the top slider all the way to to unzip. With both sliders at the bottom remove the stop...the little piece that keeps the zipper from coming all the way off. Remove the sliders Replace the sliders Replace the stop I am making my order now. 8$

it should be the same process...
zip the sleeve all the way closed. remove the stops on the very end put new slider in place put new stops in place note there is a stop on each side of the zipper. You will need to make sure the teeth don't get askew A small screwdriver may be needed to pry off the stop and needle nose plyers to squeeze the new one on.

I did it last fall. It's way easier than it seems. If you get in over your head, the Aerostich folks are there to talk you through.
Having said that, in my work life, I find I make more on repairs if i tell the customer to try to fix it themselves, first.

For the main zippers:
left side top to bottom zipper, very easy to do. I've replaced it without trouble. The right leg zipper is another matter. You can do it yourself if you don't do what I did. For the right leg zipper, first remove the stop tabs at the bottom of the pant leg. Then close the zipper all the way down to the bottom and slide off the zipper pull. Have someone else hold the bottom of the pant leg together so the zipper stays zipped, then insert the new tab and pull it up to open the zipper and now insert new stop tabs and crimp them in place.. Easy peasy. Caution: if you do not keep the zipper zipped and the teeth separate, you've screwed the pooch... That's what I did and had to send the pants back to Aerostich. They charged me $5 to do that.. plus shipping.

Yes, both of my main zipper pulls had come off, and I wanted the new more waterproof main zippers anyway. My 6 year old Roadcrafter needed some other minor repairs, so I sent it in mid January. I got a call from them with an estimate (which I okayed). I had the suit back in 4 weeks. The workmanship was awesome, as expected. I have not been out in the rain yet, but I do notice that there is much less air leakage from the front of the suit. I should also mention that they replaced the Velcro on the front, and repaired a frayed hem as well. My total repair was $188.00. I ride almost everyday (in season, in Chicago mid March to Nov) Rain or shine, and am very happy with the freshening up of my Roadcrafter. Do not hesitate to take advantage of thier excellent repair service.

I broke the pull on the main zipper in the fall (after ~ 6 months of daily use). I called Aerostich and got the replacement kit, I've put off changing it out though since it's only the pull and not the zipper. This thread makes it sound much easier than I thought it was.

I ordered a RC one piece main zipper pull last week and it arrived yesterday. I proceeded to replace the zipper pull (slider) on the main (nect-foot) zipper on the RC. The initial instructions that I received when I called Duluth were contradicted by the inclosed instructions. Here is what I did per the inclosed instructions:
Unzip the main zipper all the way. Remove the zipper stops located at the bottom (foot area) of each zipper side. NOTE>>>It is not necessary to remove the stop on the non-slider side unless you just want to swap out both stops. Remove both sliders Replace both sliders...making sure they are situated properly and in the correct functioning order. Replace the stop(s). It took me maybe 15 minutes...but 10 minutes I was trying to do it in crappy light and could not really see what I was doing. Once in good light...ba-da-bing...done. I can see where the sleeve and right leg zippers would be different, so far as, replacing the sliders as the zipper cannot be pulled totally apart as is the main zipper. You'd have to go back to my original posing on the Duluth instructions bu zipping the zipper together and then removing the sliders. In that case both stops would have to come off for replacement. Make sure the zipper teeth are not askew when you put on the new sliders. Now I just need to get the right pocket zipper replaced as it exploded last week. UGH!
