Fabbing mufflers for a /5
I have a question for any of you that have machine shop / metals experience.
I have a /5 with rusted mufflers. Even the cheapest replacement mufflers are $200+. I was talking to a friend and he suggested I look at HD Sportster take-offs, that is the stock mufflers from an HD Sportster that the owner took off so they could put on drag pipes and wake up their whole neighborhood when going for a ride. I picked up a set of Sportster take-offs and with my friend's help, I have them on the bike. They look and sound great, and cost very little. Only issue now is that the pipe between the header and the mufflers is EMT, which will rust fairly quickly. I can paint the pipe between the header and the mufflers or get it chromed, but before I do that I am looking into stainless steel pipe. Basically I need an eight inch run of pipe that has an OD of 44mm / 1.75" at one end and an ID of 38mm / 1.495" at the other end. As an aside, the ID for the adapter pipe for a /2 is 34mmID / 1.335".
My first thought is to buy a piece of stainless pipe with an OD of 1.5" / ID of 1.37" and expand it slightly so the ID on one end is 1.495" so it will go over the 38mm header. If'n I take the other end and expand it a bit more to have an OD of ~1.6" then I can buy stainless pipe with an OD of 1.75" and an ID of 1.62" and use a small piece to sleeve the expanded 1.5" OD pipe so the fit into the HD muffler will be tight.
Here are my questions:
1) I know next to nothing about the tensile strength of 304 stainless steel. Will a seamless stainless tube expand from an OD of 1.5" to an OD of 1.6" without breaking?
2) Am I gonna have to heat it before expanding it?
3) Am I going to be able to expand it with a manual "muffler pipe expander" (http://jcsonlinetoolshed.com/product...4b12ec5aae7b0d) ?
