I rode a little tonight with only one low beam as I'm waiting for the wiring to arrive. It is definetly better then stock. I have HID's I purchased for this project last year that I will be trying out as well. The nice thing about the 90mm Hella are that they are all glass and aluminum reflector, no plastic to melt and perfect for the highest wattage you can find.

Here are a few more build photos.

A friend used similar lights on his XR400 with an HID conversion. Nice and bright.

Ok, here I am with mine.

Cut off the tabs on the back of the light with my dremel. I ground down the back silver plate so the back of the lights would fit in. I then ground down the front black plate so they would fit in. Squeezed it all together and screwed it down.

I put in my 35watt 6000k HID and bench tested it. I was skeptical about the HID being about 3 times brighter than a halogen but I have to say that it was freakin bright. I left it on for about 20 minutes to make sure there was no melting going on and everything seemed to be fine. I will have to wait until I get it mounted on the bike to see what the beam spread is but with two HIDs I think it will more than the single halogen or just replacing the one halogen with one HID.

Hi/Lo Setup

Rich, are you going to have one side high beam and the other low. Or are you using the bi-xenon that moves in and out for high and low? I know a third option is one where the bulb/capsule has both a xenon low and a skinny halogen high.

I am using bi-xenon so I can have low beams and high beams in both lights.

What do you guys think of the cover I'm going to make? It is a lot like the Wunderlich cover because it think it looks really good with the owl eyes.

I'm also going to leave enough room behind the oil cooler guard so that I can install 2X 100mm fans for cooling if I decide its needed in the future.

So I got the HIDs mounted in the lights and tested them. The are really bright. Next is to mount it on the bike.

The headlight cover is roughed out, but needs some sanding, epoxy, and paint.

Wow!

Looks professionally done. What did you form the headlight cover/surround from? Any photos of the process?

I used a cheap 3d printer and made them out of pla. They need to be finishe and painted, and a grill guard made up for the oil cooler. The headlights are awesome! So bright that speed limit signs are almost blinding.

Almost done. Just needs a little sanding, some clear, and a grill for the oil cooler.
