Is there a documented procedure for removing the engine and disassembling? While delving into the innards, what else should I be doing to improve/maintain the bike? I'm thinking perhaps you'll say valve seals and higher compression piston. What would y'all do? Bike is '04 with under 16k miles, engine runs great, sprocket shaft is not showing evident wear (looks like Spud's).

Psst: Using the table saw like that looks real handy but may become interesting when it's time to put the finished bike on the ground.

Piston of your choice. NX650 second gear. THIS IS A MUST!!!. Valve guide seals. Done.

Since it is riding season I would take it to a good welder and have him do a "last until winter" job on it. Lay the bike on it's right side. Position a water hose where it will flood gently across the side of the engine and keep the seal as cool as possible and weld the stub back on. Grind as necessary. Then position the shifter and weld it on. This will get you through the summer if your careful. I've seen this done in a Mexico ride report a couple years ago. Not the prettiest solution but it makes the bike rideable.

Or....split the cases all the way to the bottom and spend some $$.

+1 on what John said,weld the bastard on and ride,lots of time for fixing it right in the winter.........oh yeah,,and throw that MSR shifter in the trash where it belongs.........i`d have that welded on AND throw in an oil change and be done in 45 minutes.........with beer of course

I thought about it. In version 1 the rims weren't painted so they would have kept the natural aluminum. I'm still not 100% about it but I like what I got so far. I won't know for sure until the last piece of plastic goes on. might wind up blasting the whole thing and going back to stock with a black seat. When I care about time its no longer a hobby

Looks like a Mich Desert tire. I don't think I can clear a 140 on my 'L w/o rubbing - how do you do that? I removed the upper chain guide & cut the mounting tab off the inner swingarm, but I'm afraid to go past 130 - too close to the chain!

BTW - thanks for the advice on the oil leak & 250R - you guys rock!

I double checked and I certainly looks like it - the spring and the base of the lever are always soaked. I know oil can wick into weird places and look like it's coming from false sources, but this looks pretty convincing to me.
