I filled up my new Safari tank and put 4.29 ga. to the bottom of the neck. Put on 80 mi in the dez yesterday and got 35 mpg over varrying terrain. I had to add just one click on the fork comp with the extra weight of fuel from the 3.2 that was on there before. The only time I noticed the little more width was when putting a leg up forward for a berm where it contacted my boot. All in all this is going to work well for my Baja trips.

i have an 04 525 EXC and fitted the oil cooler. it leaked. had my mechanic (at the time) look into it multiple times. still leaked.
took it off after about a year with it on. oil changes are annoying. my 2 cents.

HT? If so, what version? The old 2-piece was (in)famous for leaking. My (welded) 1-piece has never leaked at the gasket. It does weep *very* slightly at the lower banjo but I don't really tighten them more than 2-finger tight and I expect this would be solved by new copper washers. It's barely noticeable until after a few hundred miles of dirt get stuck onto the cooler and then you can see the tiny amount of oil weeping out of the banjo.

1 piece. i'm not totally against it. i'd be into hearing what ppl have done to prevent the leakage. and like i said, that was back when Javier was my mechanic. so by that being said, nothing was very accurate. but i will say that changing oil was a pain.

Mine has been fine. I'd recommend it 100% and that's pretty rare for an asshole like me.

What are the additional steps involved when doing an oil change with the HT Cooler installed?

add 10oz extra oil into the standard fill hole, prime the existing 1.2l before doing this (run starter for 20 secs, ignition off) |

don't forget to mention the drain plug on the oil cooler is on the side of the engine and oil runs down the side of the oil cooler.

Can't say its a major issue for me, I find the recessed location of the two OEM filters to be far more messy

What sort of riding are you planning on? I installed one on my 450 for some desert riding I did in Tunisia last year. For woods/enduro riding I would say its over kill. It is a good conversation starter though. Lots of people ask me what it is. PM me if you would like links to my install.

I hate to ask here, but I'm not having luck elsewhere. Does anyone have a headlight lens they want to sell? (i.e., left over after an upgrade). It would be for a 2007 525 EXC, so, rectangular and glass. Let me know by PM. Thanks.

Trailtech stator output
I posted this over at ktmtalk. I was sent it by Trailtech a couple of weeks ago. I'll post it here in case anyone ever needs the info (for knowing when it's safest rpm wise to run accessories). I received it as 'KTM stator test 12182009.pdf' but it's easier to host it as a JPG. The tests I've run on my 07 450 seem to confirm the values but if you have questions about it, you should ask Trailtech.
