77 xt500 Refinements after Engine Tragedy

Looking for suggestions for my newly acquired pristine condition (or it was-see below) 1977 xt500. 5 days after purchase & service/tune-up, dumb person (girl...) backs car into it, knocking it to the ground & shoving kick starter shaft out back of engine casing! So, while engine innards are being transplanted, I've been blessed with the opportunity to add lots of add-ons to make the sweet thing even sweeter, especially things like fenders, exhaust end, air filter, carb tweaks, tires, electrical, etc- that's the whole bike! Any suggestions? Not rich but have a small (but reasonable) budget to work it. Will posts some pics soon before surgery commences on engine later next week. (BTW, she was cute so I didn't act like a d*** about it...) Thanks.

Thanks Michael. I may have some other problems as well. After having good luck with getting mine to start, all of a sudden it does not want to. I have gone over everything. Points are right on .014, the timing is right, new NGK plug, fresh gas and adjusted the valves. I took the carb (36mm round slide Mikuni) apart and found a 200 main jet, 27.5 pilot and the needle set at half way. This may not be jetted right but it was starting and running before. I also have a stock but very tired exhaust and a KN air filter without the airbox. I am open to suggestions including new carb, exhaust and any insight you folks might think helpful with jetting and what not. This is not my only bike so I'm in no hurry. But I would like to get it reliable and mechanichally sound before I start any cosmetic stuff.

Another "brown bomber" found.

Just picked up this '77 today for $400. 660 original miles, one owner. Unfortunately was left sitting in an unheated basement garage, so there's a fair amount of rust and corrosion to be addressed. Turns over and has very good compression, carb. will need cleaning (slide is stuck) as will the points (no spark).

Looking forward to getting it going, plan is to use it as my "winter bike" and not ride my old classic Guzzi in all of the crap again this year.

Wow, a bike like that would go for € 2000 minimal here in Holland, and about € 3000 if it was rustfree and polished.

Looking forward to the Cleanup& Cracked casing Update

Looking forward to seeing how nicely she/it cleans up. I have one in similar all around great shape. Just an update ad the status of my cracked engine case. Found a local guy here in Portland, OR that has several of these engine blocks rebuilt and ready to go for $300. I think that is reasonable, considering that many vintage bike mechanics were quoting $900-1200 for a complete engine rebuild. Any thoughts? Thx

Got started on reviving the XT500 this evening and found a few things I need. The expected stuff: carb kit, carb. manifold (cracked); unexpected: missing and damaged bits of the air filter assembly. When I opened the airbox, it was partially full of mouse nest. PO had installed a K&N air filter element, but didn't install the two "plates" that seal either end of it. Also, the front side of the box is cracked and the mice have chewed the hole around one of the rubber "silencers" plus the foam seals of the filter itself.

So, my questions/requests are these (so far):
1) are the Keyster carbs kits I see on eBay any good? They're a lot less costly than the individual bits from Yamaha.
2) anyone have a complete good used air filter housing with the plates or even just the two plates? (nos. 3 & 4 in the "Intake" parts diagram).
3) thinking ahead - what tires do y'all recommend for this bike? Keep in mind I'm frugal!

As far as tires go I was thinking of going with the Shinko 244's front and rear for starters. They may not be the best but they sure are priced right for getting up and going. $24.99 for the front and $32.99 for the rear from the motorcycle superstore. They are a trials tire similar to what come stock on the bike. I'm still up in the air about how much road time versus dirt time mine will be doing so something cheap first.

Wonderfully free. Looks brandy new inside the points cover. Cleaned and gapped the points, installed a new plug, now have fire! Progress... in baby steps. Waiting on my carb. kit to arrive. Went nuts with my stainless hardware assortment, the right side of the engine is much prettier now.

Still need the metal(?) plates that sandwich either end of the air filter element. Think I can reuse the K&N (for now) and repair the air box housing.

Thanks for the tip on the Shinko tires 2wheelsgone, they look like they'll fill the bill perfectly. With tubes, still under $80 shipped!

It runs!!

More progress: Oil filter and carb kit arrived Friday, so I reassembled the carb and changed the engine oil. Cleaned the petcock Sat. evening, installed the carb. and tank, put in a little gas. A dozen kicks yielded little more than a few pops and a tired leg. A few more and it burst into life, but wouldn't idle. Turned the idle stop screw in a bit and tried again - only took four or five kicks this time before it started and it idled but still a bit low. More twiddling and it idled very steady. The compression seemed a bit low when I began work, but now it's very good (haven't checked it with a gauge). Definitely have to use the compression release to get it over the top now. Once warm, it starts first kick with no throttle, no smoke whatsoever. Figured once I got the drill figured out, it would cold start more easily too. I was right - tried it this evening with enricher on, no throttle and it fired on the first kick!

"Phase One" complete, I will now buy the Shinko tires, a new o-ring chain, all four signals and a SLA battery for it. Still looking for the plates that sandwich the air filter though. Nos. 3 & 4 here:

On the road!

Ended up making plate #4 out of sheet aluminum and the K&N filter seals tightly on both ends so I don't think I really need #3. Maybe I'll eventually find one.

Tires arrived yesterday, so I mounted them up last night. Replaced the chain with a nice o-ring one I bought on eBay and the long dead battery with a sealed lead-acid one I bought at the local battery place (part no. was 6CE8 - 6 volt, 8.5 ah). Still waiting on the repop signals I bought on eBay to arrive on the slow boat from Thailand. Total cost including the bike is now $650. Cheap thrills.

Been running it around my property and it runs very well. Starts first kick cold or hot, idles perfectly, quite a beast! Called the insurance company this morning and got coverage, went to MVA this afternoon and got "Historic" tags. Ready to rock-n-roll! If the weather cooperates, I hope to be puttering around Michaux St. Forest (PA) on Sunday.
