Ozz - whatever became of that issue couple years back with your Zumo not working with the jury-rigged wiring on the KLR.
I can tell you that I found out, experiencing the same problem recently, that the Zumo is VERY sensitive to wire impedance. When I spliced the factory Zumo wires with different guage wires to make an alternative connection to hardwired power - it didn't kick on. When I returned to the factory wiring from the Zumo mount to the battery using the original OEM Zumo cradle cable - worked fine. Also, let me know if you've done or care to do your KLR doo - I have all the tools, all you need are the gaskets and the Eagle Mike kit and it can get done The new balancer levers are supposed to be robust but I went ahead and swapped it out, and put in Eagle Mike's torsion spring - just took a little over an hour doing it by myself the first time, the next time will go by swiftly.
