I was out riding my KLR yesterday in the first warm spell of spring and saw this. I said to myself, "I wonder how Esther is doing with her KLR problems."
Well this won't likely help , but, it can't hurt either.
Good luck with the new re-build !

i have a thought! I think your oil usage and the scoring of your cylinder might be the result of you using your old piston rings when you had her apart the last time. I think your suposed to replace them when you pull the piston out.
if this is true then it would explain alot. but its just a guess

If this had happened right after the rebuild I would have said yes maybe, but I've put more than 10,000 miles on her after that, so nope I don't think that's the cause. Maybe having filled her up too much once after I had her way too low (not realizing it). Nevertheless, I'll have a 688 KLR soon, I'm eager to see how she runs then!

Esther: Did your camshafts look ok. I was just curious if they were scored after running low on oil.

Tomorrow I'll be cleaning the leftover engine, and swapping my stock shock with Logan's who now has a fancy one.
I think my shock is pretty worn out.
I also might have accidentally dropped a washer down the camchain hole. Not sure, I head something fall, but not sure what seeing as there should not have been any washers on the top engine mount.
Yikes, have to take the cover off again and hope if something fell in it got stuck on the rotor!
