I will try to weigh the stock unit tonight when I get home. I did when I took it off last year, but want to check and make sure I am giving out the right numbers.

Shock disassembly and service
I decided to disassemble the shock for routine service and fluid change.The spring is a 500 in.lb. Eibach and is the firmest spring they currently sell for the KLR so I knew it was going to be tough to remove,and you have to compress it enough to get the collar out to allow the spring to come off.
I spent a few hours scrounging material and making a makeshift spring compressor. ![]() It compressed the spring some but not enough to remove the collar.So I ended up having to run over to my friends house and use his shop press to remove the spring. Then I could disassemble the shock after releasing the nitrogen pressure. The fluid was toast and it only had about 10,000 miles on it. I left some fluid in the picture so you could see how black and dirty it was. ![]() This shock has been rebuilt before along with a 2 stage valve stack so the peening has already been removed from the top nut as you can see in the picture.So I can just remove it instead of having to grind first. ![]() Here it is,with all the valving layed out. The compression stack is in the bottom of the picture and the rebound stack is in the top of the picture. You can see the 2 stage valving as the shims go from big to small and back to big in both sides.I measured and wrote down all the dimensions on the valving for future reference. I ordered up a new seal head and fluid,so am waiting for that. I would like to get a stock 2008+ shock and see what the stock valving looks like.If I find one for cheap I will pick it up and see.

I got 12lbs for my stock exhaust, on my crude scale. I used a DG slip on, which is no where near as nice as the Leo. It is a little loud, but only 6 lbs. With the JD jet kit, air box mod, and slip on, it really woke up the bike.
After removing the license plate holder, and hardwar, foot pegs, and lighter handle bars, I lost about 14 lbs total including the slip on. I heard you can save up to 7 lbs using a lighter battery. That would be around 21 lbs total. I noticed the difference with just the 14 lbs.

I made up a aluminum plate and a gasket to eliminate the vacuum diaphragm assembly.

Light weight KLR?
This one looked pretty good. The owner/builder used to post here ... probably got run off by KTM/BMW attack dogs who Love To Hate KLR's.
![]() ![]() I think a lot can be shaved off by ditching the stock headlight and all the ancillary parts that support it. This guy did a nice job with better forks and shock too. The build is (I think) somewhere on ADV ... no idea where. Anyway ... just another creative direction to go with the trusty KLR! The bike above was NOT the final version ... it was still in progress. |

I remember seeing that bike.I think it belonged to Sam M. I think he ended up putting a versys engine in it,and then eventually moved on to something different completely,IIRC.

Gas Guy or anyone else listening,
I tried to search to find answers, but seeing as I am in the middle of doing the doo I'll just ask. Sorry if its redundant. (I'm asking on this thread because I find it better than any of the "KLR mod" threads. Good job Gas Guy!!) I am upgrading to a torsion spring. I removed the stock extension spring without removing the inner case. Since the torsion spring goes outside the inner case, do I still need to remove it for anything? Also, the "lever" that the stock extension spring was connected to is just floating on the shaft. Is this correct, I have basically just obsoleted that part and it remains on the shaft? So basically, am I ok not removing the inner case if I've removed the spring? Thanks in advance. Maybe I can wrap this up tonight and move on to putting on my new chain. BTW my stock spring had plenty of tension and travel, I almost closed it back up without changing it.
