Hard starts when it's hot sounds like a valve adjustment issue to me. Hopefully someone there can help you check/adjust them.

I set the valves before he left Calgary at LE .25 RE .24 LI .18 RI .17 which is the high end of spec. and the sparkplug was a brand new DPR8EA-9 standard nickel plug.

hard to start when hot

Hard to start when hot is fuel.
when ya shut down and the engine is hot(warm) then the float bypass dumps extra fuel into the intake temporarily flooding the engine. then ya try to start it and crank more fuel in causing over fueling, won't start.
This can be from a stuck choke condition too. Open, over fueling.
When warm and freshly stopped, open the throttle all the way and try to start. 20 seconds max with the throttle wide open.
if fires up then, needle valve seat or stuck needle valve. Or choke circuit is open even though youre sure it is closed, problem with the choke cable and connection.
For the electrics to be affected by the heat would be crummy plug or something really painful. i don't think anything else suffers heat in the ignish circuit. Clean the plug, replace if pooped.
needle valve stuck, whack the carb with a metal object or dismantle and clean the heck out of it... replace needle valve. oh ya if floats are sunk it could flood the engine too.
Just sounds like flooding to me.
Good luck I hope this clears up real soon.

Hannes, Next time this happens open the gas tank lid and see if it sucks in air, it may be a vacuum line crimped, also try the petcock on reserve not on Check the choke cable to see if it is slightly open. It should seat completly.
Try finding a carb cleaner like Seafoam.

You should see lots of KLR,s on the road now the season is getting busier on the highway. I came down the Liard Trail 2 days ago and when I hit the Alaska Hwy I passed a least 40 riders between Nelson and Dawson Creek! all heading north. This is in stark contrast to my 2 weeks in the NWT's seeing only 1 other motorcycle! The NWT's are not on the adventure riders map, you definitly have to be self sufficent on those gravel highways, I had 1 day near Fort Smith where I rode 185kms and saw no other viehcles just Buffalo
